I work on these things everyday, if anyone has one in their trucks and are having problems with it and have a question or anything about them feel free to ask.
it can be done. It will take a lot of money. We are actually putting an allison in a cummins in our shop right now. Its the first one we've ever done. Its coming along slowly in our spare time. But yes it can be done but it will take a lot of money.
I believe the 5 spd in my truck is $6k...I can only imagine the cost of retrofitting the 6spd...

there is nothing physically different from the 5 to 6 speed on the outside. actually you could make a 5 speed a 6 speed without even taking it out of the truck
yea you would just have to change the control valve, nsbu switch, and the TCM.
Unless I'm mistaken, that means you don't even have to change the output shaft, add a gear or anything?
How much would this cost, I'd love to make my 5 spd a 6 spd....

that is true. You all the gear ratio's are made with three planetary gear sets. There are five different sets of clutches in the 5 speed and there are five clutches in the 6 speed. They are labled C1 through C5. When two of these clutch packs are applied they make a certain gear ratio. For instance when C3 and C5 are applied it will change the direction of the output shaft and you will get reverse. When C1 and C5 are applied you will get first range or first gear whatever you want to call it. Its kinda hard to explain without seeing what Im talking about. So Allisons figured out they could make a 6th range or gear with ease. I dunno how much everything would cost parts wise for you to make it a 6sp. I can find out if u want.
back when I was in school I had brought one of the buses up to the maintenance place where we leased them from. I was talking with one of the mechanics about the trannys for some reason (I think one of them was sitting on a pallete, those things were huge) and mentioned that one of the kids I had worked with over the summer said they blew up one of their trannys at Umass. the guy said "that's an allison, how the hell did they do that?"
